How to Repair a Broken Car Wire Properly
Twist-and-tape fails from the inside out as moisture wicks along the copper — a crimped, sealed joint is the difference between a fix and a future fault.

A broken wire gets twisted back together and wrapped in tape more often than it gets repaired, and that fix has a specific failure mode: it does not fail where you can see it.

Why twist-and-tape fails from the inside
Electrical tape is not a seal. Moisture gets under it, reaches the exposed copper, and then wicks along the strands by capillary action well beyond the joint itself. What starts as a repair becomes a corroded section of conductor that still passes current — just less of it, with resistance that climbs as the corrosion spreads.
That is why this failure is so annoying to chase later: the fault is intermittent, it is inside the insulation where nothing looks wrong, and it is often some distance from the tape that caused it. The repair created a fault in a new place.
What actually matters
Cut back until the copper is bright. Corrosion has usually travelled further than the damage you can see. Dull grey or green strands are still corroded; keep going until what you expose is clean.
Strip without cutting strands. This is what the gauge notches on a proper stripper are for. A wire that has lost a third of its strands to a careless strip carries current through a reduced cross-section, runs warm at that point, and fails there eventually.

Wire stripper and crimper

Crimp a sealed connector, and match the colour to the gauge. The colour coding is a size code, not decoration. An oversized connector cannot grip the wire properly however hard you squeeze it.
Three things separate a connector that lasts from one that looks identical in the packet:
- Adhesive-lined dual-wall tubing, not plain heat-shrink. The adhesive is what seals; plain sleeve keeps water out for a while and then does not.
- Tinned copper barrels. Bare copper corrodes at the crimp over time, which is the same slow failure this whole guide exists to prevent. Tinning is the difference between a repair that lasts and one that becomes the next intermittent fault.
- A 3:1 shrink ratio, which lets one sleeve size grip both the connector body and the thinner wire insulation either side of it.
"Marine grade" is the shorthand that usually bundles all three, and it is worth looking for on a car even though nothing about your car is marine — the environment under a wheel arch is closer to a boat than to a workbench.
Heat-shrink connector kit
Adhesive-lined, tinned copper barrels, 3:1 ratio — often sold as marine grade. The colour still has to match the wire gauge.

Heat it evenly until the adhesive weeps. That bead of glue appearing at both ends of the sleeve is the visual confirmation that the joint is sealed rather than merely covered.
Heat gun
Even, controlled heat is what makes an adhesive-lined sleeve seal. A lighter shrinks the tube and chars one side of it.

The mistake to avoid
Repairing the wire and leaving it unsupported. A joint that is carrying its own weight, or resting against something that vibrates, will fatigue and break next to the repair no matter how good the repair was. Secure it so it sits the way the original loom sat.
The other one worth naming: treating a broken wire as the fault. Wires do not usually break on their own. If one has chafed through, something was rubbing it, and repairing the wire without finding what rubbed it means doing this again. The same reasoning applies to a fuse that keeps blowing — the fuse is the symptom, not the fault.
Once the joint is made, dielectric grease on the connectors either side keeps moisture out of the plugs the repaired wire runs between, which is the next place this problem tends to appear.
